I was wondering if anyone knows what card stock is used to make the Mattel name tags that came with the early line ups as well a what file format would be best to make the final print. So far I have used up to 110 lbs but that is still not thick enough and the employees at fedEx office tell me that's the thickest paper weight they have. Any ideas?

I use watercolor paper for mine and it works fine. Mattel uses card stock, same thing business cards are made from.

No worries. Watercolour pads are around 300GSM so they're the easiest way to go.
