Does anyone have any tips on sculpting masks on mattel/jakks figures?

I haven't had the need to do so before, but as an idea, I'd wonder if using some Sculpy polymer clay would work out well. You can sculpt directly on your figure, and then bake the mask, which will hopefully have retained the proper shaping. The plus, you have a lot of colors to choose from, or you can sculpt in white and paint yourself. The minus, the mask won't be as tough as regular plastic, though still fairly sturdy.

use super sculpy, apply as thin of a layer as you can that is also thick enough to cover the features of the face. use an xacto knife to carve the design, while the clay is still soft. then, boil the figure. DO NOT BAKE, the figure will melt.

i like using milliput, it cures on its own in 24 hours, no baking or anything needed

Nice idea, Ronin! I'd forgotten about Milliput. A great material that doesn't stick like gum while you are working with it. Shamefully, I never used mine fast enough to use it up before it got too old.
